Well, I figured it is finally time to make a build thread. So here goes I picked up a 99' Durango for a 100 bones a couple of weeks ago at an auction and have been planing to build some thing on ags. I was planning to use a 94 Cherokee platform, but decided not due to the unibody frame. I have finally accumulated enough part to start moving forward. So here's the plan take a 99' Durango add 91' Ford f350 axles rolling on 46" titan ags and geared through either a 4:1 dana 300 or stock geared dana 300 with a "Black Box" to 5:38 Diffs. The Durango has some body damage when I picked it up so I've Spent the past week and a half Self teaching myself to be a bodyman just to prove it to myself that I could do it, oh yeah and I'm too cheep to pay some one to do it when it is going to be a buggy any way.

you might start a new craze in alaska !

does it run the 318 or the 360 ?

360 magnum was a good motor , 318 is a great motor as well ..

360 magnum was a good motor , 318 is a great motor as well ..

It has the manual engagement t-case, but thats getting replaced. The IFS is definetly going hence the King Pin dana 60. I ended up with the 318 instead of the 360 that year there was only a difference of 15 hp, but I'm sure I'll make that when I install new chrome lug nuts:cornut:

Well, wheels came in Friday morning and were not scheduled to be here till the 20th. So I raced them over to the tire shop to have the titans mounted and picked them up that afternoon. Since the tires were finally mounted I thought it was time to get rid of all the old axles and suspension to get things ready for mock up. Jason Crockett showed up to help with the deconstuction of the Durango. I was great to have another hand tearing things apart. We make short work of removing all the old stuff. Then brought in the f-350 axles and mounted the titans on them to give me a place to start building the new suspension. So thats where we left things for the day. So here are some pics of the progress. Thanks for the help Jason:thumbsup:

Yeah, It look as though it's pretty close to ride height. I was hoping it was going to be able to sit a little lower, but to be honest I don't want to hack into the body. I still don't think it with come close to your height as it sits right now it will still fit through a 7'9" garage door. But it is definitely big as I could see over the roof in the morning and that afternoon I had to stand on my tippy toes to see in the window sill. And yes Tony I know you will enjoy that I said "tippy toes":ihih:

Well, finally got some prefab parts that I ordered over 2 weeks ago from DIY4X.com. So I figure it was a good weekend to get my butt in gear and try to get some suspension work done. I spent yesterday and today mocking a new front cross member that will locate the front leaf springs and then moved on to shackle placement. I got things fabbed up to the piont that I was able to get the truck back under it's own weight so that I could check for shackle angle. I ended up with a little over 30 degrees which is what I was shooting for. So now that I'm happy with where things sit I'll be pulling the front cross member and welding it together solid tomorrow as well as adding bracing to the cross member and the shackle mount in the rear. And then begining to remove the old X-menber and a old mounting brackets of previous suspension. That are in the way of the new axle.

I plan on going with the Northwest fab High steer arms and redneck ram hydro assist since it seems to be a common ram that some of the guys run and that way I might have a little luck with parts being able to be interchanged. I'm placing an order with them for my tcase parts as well for adapting the 203 to the dana 300. Attempting to keep shipping to a minimum. Not that they're the cheepest company to deal with either.

That lookin real good Deric. On your vertical members once you weld them to the frame horn, I would also weld a brace in there that goes from the lower end of the vertical mount where the spring mount is welded up to the existing cross member and frame connect. Without a brace in there you have quiet a bit of a moment arm there and I think it would eventaully crack and fail at that upper part. It would suck to have that happen on the trail. Just a thought. Any updates on the rear mounts?

jason beat me to it, i was going to say the same thing. if the brace he posted dosen't clear steering you could always just use triangular piees of plate clearanced to clear the steering.

Well, its been a while since I've posted an up date on the project. So here's what's been happening. Finally, finished the front and rear suspension minus shock mounts. Lincoln locked the rear diff, installed the break lines and adjusted the turning radius for the front end so that I don't take out the leaf springs with my tires. I'm in a holding pattern for parts to arrive. Northwest fab is sending me drive flanges for the front Dana 60 as well as high steer arms and my np203/300 doubler kit, Poly Performance is sending me bump stops, limit straps and Bilstein shocks which should showing up in a week or so. I plan to get my redneck ram hydro assit system ordered this week as soon as I get my steering box pulled to be shipped to them. I'm getting very anxious to get this project moving under its own power. In my waiting time I plan to start work on the front and rear bumpers at least to the piont that the front and rear winch mounts are install. So I can recruit Jason C. for help on the finshed product. Then it will be on to having the drive shafts made. Can't wait for wheeling season to start:hurray: Post some pics this week

Well, finally getting around to posting pics. It's been a slight bit busy at work and with fresh snow last week I had to get some riding in on the old Rev XP 800. So anyway here goes. I finished the rear suspension up made sure I had good pinion angle and hooked up the parking brake cable as well as installed brake lines to the front and rear. While I was waiting on Poly performance stuff to show up I shimmed the front steering stops so the tires don't hit the leafs. I have a feeling I'm going to be installing 2" spacers to get more turning radius. Since I went from 8" of tie rod movement to about 6 1/2". Got discouraged with that so I moved on to the rear diff and lincoln locked that. So I'll at least have 3 wheel drive for the time being. Shocks and limit straps showed up late last week. Started fabing mounts up. Got the front shocks and strap installed with a few bumps along the way, but am happy with how they turned out. I just began working on the rear shock and limit strap mounts and am not sure if I like how I've got them set up, but you will see. I'm sure you guys can give me some feed back.

My father was in AZ for a few weeks and found a great deal on a Dana 300 that had the Down East flip kit installed as well as front and rear 32 spline outputs and completely rebuilt. So here's some pic of that as well.

I'm still waitng on North West Fab parts to show up. So that I can get my D300/np203 doubler put together. I ordered parts over a month ago:banghead: I guess certan thing have a quota that has to be met in order to make certan parts instead of stocking them on the shelf. Over all I'm happy with where the project is heading. I'm shooting for a dead line of Memorial weekend, with atleast one trial run under it's belt. I'm not completely happy with the leaf springs they work at this piont, but I thinK they had a well used life prior to me. So Have a feeling they are going to be replace with New 4" lift springs. I don't want to cut body panels to make things work. I guess I'm just a little attached after all the body work that was done. Poly Performance also has my bump stops on back order so I still have yet one more thing to wait on. West Texas offroad has the steering gear and pieces to the power steering pump for all the new Hydro assist equipment. Hopefully that will be heading home soon as well. So the long list of things to be done is slowly being plugged away. I guess only time and money will see how soon this project hits the trail.

those flat springs will give you a exellent ride quality and open up alot .. if they sag too much id just get nwere springs but keep the flatter springs ..you can always add a leaf or two.

YOu might check to see if the Durango had a "protection" package that had a factory installed skid plate that you could grab at a junk yard. I know you can get that package on pickups, not sure about the SUV's though.

I hoope you got enough weld on those rear spiders, really dont want that letting go. when i welded mine i cut oput some 1/4" plate to fill the hole then welded it all the way around after welding the gears together for some extra strength. just an idea.

Well parts are starting to trickle in from NWF. I got My high steer arms today, triple stick shifter kit for the Dana 300/np203 and the Drive flange caps and hardware. The actual doubler kit is still in the mail yet to be delivered as well as my steering gear and redneck ram Hydro assist stuff. I hope the doubler shows tomorrow. I'd sure like to measure for drive shafts. Here's some pics

Well, I'm still plugging away at with the project. I've recieved 3 out of four TRE's from ballistic fab so my steering is 70% done just waiting for the last tie rod end to weld everything together. Once I get the I can install all the hydro assist part from Redneck Ram. I recieved all the parts for the double accept the main shaft between the 2 t-cases which has now taken over two months to recieve.:mad5: So for now I've been doing mock up. I drilled and tapped the np203 to be install behind the 42re auto trans. Then bolted the doubler together to test fit. Then found out one solid cross member was to become removable because it was in the way to install the doubler. The exhast was riding on the np203 so it had to be re-routed and the trans mount was dead center in the way of the front drive shaft which had be chopped and a hoop was added. So I got all those modifications done and moved on to install the triple shifter in its new home. Which turned out awesome much better fit than expected. Got my new drive shafts back from six states which turned out to be a very expevsive disaster. In which all my measurements of ride hieght, compression and full droop meant abolutely nothing to the tech so I got two drive shaft designed for a pavement pounder. I think I can make the rear shaft work, but Tom Woods will be getting a phone call on Mon. for a long travel slip yoke drive shaft. So here are some pics of the progress. I've had to do much more than the pics show, but when you are in go mode it hard to remember to take pics,

Well, got the rig mobile finally. So I've been extremely motivated to get it out on the trail, but I didn't have winches installed or any tow points. So I wasn't even going to think about getting it out untill those were installed. Thursday of last week I started on the bumpers. I was inspired but Jason C's truck the Stomper and the bumpers he made for that truck. By Saturday night 9:00pm I was officially exhausted from spending over 30 hours drilling, cutting, grinding, Cutting out card board for shapes, welding, and smoothing welds. So I took mother's day off and got back to it today. So here are som pics of the progress.

The Np203 is 2.0:1 and the Dana 300 is 2.62:1 and when couplers together create 5.24:1

I'm shooting for a shake down run this weekend.:ihih: Just have a few loose ends left and a modification to my trailer to get it over the fenders. Might join you guys at BM, but nothing set in stone yet. Everything depends on how busy work is.

looks great ! that will be alot of fun when your done ! .. i would like to see some kind of rocker panel protection that will stick out past your body some for a lift point with the highlift without going into the body and to keep the trees out of them . my wheelbase is 114 inches and i use mine all the time ..

Well, blew the Dana 300 up today loading the rig on the trailer after adding an extra leaf and a 1" zero rate to the front suspension for a little more clearance.. I was being lazy and decieded to not use the ramps to load the truck on the trailer. So I decieded to do a front wheel drive dig to load it up. got the front up and then tried to pull the rear and BOOOOOOOM!!! CLANG, CLANG,.............. CLANG, CLANG............CLANG, CLANG. I'm super pissed about the whole thing because the whole thing was just completely gone through with gears, bearings, and seals. Well, at this piont I think I am no longer going to upgrade diff. gears because I will now be ordering up LOMAX 4:1 Gears for the 300 since they don't make a stock upgrade gear set. So that will give me 2:1, 4:1 and 8:1 I'm sure wishing I would have just broke down and orderd the STAK or ATLAS t-case. GRRRRRRRRRRRRRRRRRRRRRRRRR :mad5::mad5::mad5:

It was almost fully upgraded 32 splines front and read and Down East Flip kit, but was rebuilt with stock dana gears. As of now I'm ordering the LoMax 4:1 kit since they do not make a beefy stock ratio 2.62:1. Talked to JB conversions today and the new gears are very commonly put behind 350's and larger v8's with 44" tires. The unknown seems to be as a doubler setup. I'm ordering the LoMax gears because they are in stock and avaliable. If I were to sell the doubler set up and go Atlas it would take 6 to 12 weeks to get one built. There is too much summer left to have this down. So I'm willing to try this route.

Ordered Jb Conversions Lomax 4:1 gears today. I'm really wishing at this piont I would have broke down and bought a Stak or Atlas T-case in the begining but, I'm so far into this one I don't want to turn back. Spent some serious time researching on Pirate4x4 the past 2 nights and can't find any eye witness acounts on breaking the LoMax gears. After install of the gears the complaints are of cracked cases, but all of those seemed to be pretty intense load situations. Like climbing a rock face pinned sliding backwards and locking up the drivetrain. Alot like to idiots in the winter time up here that floor it at the stop light on ice hit 70mph then catch dry pavement 10ft in front of them. After the gears the only up grade left is the Stak Replace-a-case. If the t-case makes it though the rest of the summer. This will be the last and final upgrade. I don't want to change the set up at this piont because it would also require new driveline which I also just had built.

Well I hope this works out a little better for you. It sure makes a big difference on the trail when you have confidence in your rigs reliability. However, you are still in the working bugs out phase, so don't be surprised when more goodies "Have" to come your way...lol

After the drive shaft ordeal you've been through... I agree having them re-made would just be adding insult to injury. :icon_bs:

Well I finally got some free time set aside to get going on my on board air. I've have the main parts laying around the garage long enough and I wanted to clear up some bench space. So I guess this is my way of spring cleaning. I picked up a York compressor from Stonerosan (on here) last year some time and have had every intension since that time to get going on this thing.

I ordered an accessory pulley from Kilby Enterprises for the Alternator and had to fab up a mount for the compressor. I also have a buddy that works for Horizon Van lines that picked me up a 15 gal air tank off a truck that had been damaged and Fab'ed up a couple mounting brackets for the tank. That pretty much all I got done this weekend. I need to pick up the electronics to make everything work. Like the pressure switch, control relay and on/off switch as well as all the tubing and fittings to run a line to the tank and and front and rear air chucks.

So far every thing seems to have worked out well accept for my new air filter location. I forsee a snorkel being added in the future.

I tell you what. You get me a set of spare front 60 shafts and I'll order a locker tonight.:7: I'd weld it, but I still need a spare set od 60 shafts. I'm not really wanting to put a hole lot in the this front 60 because as soon as I find a 78/79 ford dana 60 it's going to get installed with a raduis arm set up.

I'm sick of my tires rubbing on the leafs and my diff is too offset for my t-case creating a compound drive shaft angle.

Where did you find that pully on the alternator? I need one of those for my OBA. I can get one from Broncoair.com but it's like $150, or somthing stupid.

I'm just busting your balls Deric... you know that thing doesn't really need a locker in the summer time... just in the snow it exaggerated the characteristics..

Why wait on that front end? You can buy the wedge kit from Duff, that will go right onto your housing? This way you can set your caster to whatever you want it to be as well..

Nothing special they were actually the cheapest wheels I could find at the time. Originally, I bought them through Jegs.com for $99.00 per wheel and $23.00 in shipping. After that order the price went up quite a bit and then then stopped carrying them at all.

I will say that the tractor tire is designed to the 16.1 wheel which is a 16 in rim with ribs around both beads so if you run less than 8 psi without bead locks the tire will spin on it's bead

Thanks! That makes sence. I did buy a blank from Diversifed to mess around some ideas with. It does not have the knurled inside though :( It does seem that buying a 16 inch rim that is cheaper and doing a bead lock would be the better approach for the field anyway

So I haven't had much ambition to do any upgrades on the Durango lately. So I'm going to dig it to some motor work that I've been postponing for a very long time now.

This is my 1990 Ford Mustang. I've have had my fingers in to just about every nut and bolt on this car and was my first love before I ever got into wheeling. Here's some specs
